The Rise of “Micro-Fulfilment Chaos”: Pallet Truck Shop Warns of New Handling Pressures in Urban Warehousing

As brands push stock closer to customers, smaller urban warehouses and back-of-store fulfilment hubs are increasingly common. While these sites support faster delivery times, they also introduce a more complex and congested working environment.


Unlike traditional distribution centres, these compact locations operate with tighter turning circles, narrower aisles and higher stock density. At the same time, they often rely more heavily on manual handling due to space constraints and the impracticality of large-scale automation. The result is a significant increase in pallet movements within confined areas, placing greater strain on both equipment and staff.


Phil Chesworth, Managing Director at Pallet Truck Shop, said the industry is still adjusting to the realities of last-mile logistics. “Micro-fulfilment has changed the rhythm of warehouse operations,” he explained. “You’ve got more frequent picking; more short distance moves and far less room to manoeuvre. In these environments, the way pallet trucks are used is completely different - precision and control matter far more than raw capacity.”


Of the biggest risks is applying large-warehouse thinking to small-scale sites. “We still see operators using equipment designed for big sheds in tight urban spaces,” he said. “That’s when problems arise - blocked aisles, awkward handling, and increased risk of collisions or strain injuries. Equipment needs to match the environment, not the other way around.”


The company highlights that smaller sites often experience a higher volume of manual touches per pallet, as goods are moved, sorted and dispatched in rapid cycles. This intensifies wear on equipment and increases the likelihood of accidents if tools are not fit for purpose. Compact, manoeuvrable pallet trucks, stackers and table trucks with responsive handling are becoming essential to maintain both safety and efficiency.


Pallet Truck Shop also points to the growing pressure of last-mile competition. With retailers promising ever-faster delivery, urban fulfilment hubs must operate at speed without compromising safety. In such conditions, even minor inefficiencies in handling can quickly escalate into delays or disruptions.


“Speed is critical, but so is control,” Chesworth added. “The businesses that succeed in micro-fulfilment will be the ones that recognise how different these environments are and equip their teams accordingly.”
